I have received a few packages (not animals) with Great Stuff sprayed around the inner box to provide protection through its rigid profile. I'm wondering if anyone has shipped frogs like this, having a layer of rigid foam would provide much more protection that shipping peanuts or news paper. Just some thoughts.

It certainly would work....don't see why not.
It's sold as insulation, that's what it does. Some of the insulated boxes I've used in the past that I got from the medical industry were constructed with spray foam. The only issue I can see with the home-made version is that you would really want to make SURE that the GS had cured before closing any frogs into the box with any potential fumes.
